    and just a hint, if you reuse the rubber gaskets (Orings), you can use Loctite 515 or 518 on them to increase reliability, but it is always better to re-new the gaskets, especially when they aren't expensive.

    Your EGR valve looks just about a filthy as mine and at this stage your car had a lot less mileage than mine and you had a Provent installed.

    Could that gunk perhaps be coming from that exhaust pipe thats running into the EGR valve? ( In which case a Provent wouldn't help )
    I noticed that the actual flap in the valve thats facing the intercooler hose was the cleanest side of the EGR valve whereas if all the gunk was coming from crank case blowby flowing through the intercooler hose it would be the dirtiest?

    You have a good point, but the main difference is my buildup was dry soot, whereas yours is more the typical wet sludge. I can't see a catch can stopping the EGR soot buildup, which does seem to happen in my case, but it does remove the oil film all through your intercooler and pre flap plumbing, and as it removes extra oil from the combustion chamber, it has to be a good thing for oil ash blocked DPF's. The perfect solution is dropping or deleting the EGR and using a catch can, but yeah, if you are prepared to pull it apart every 50k or so, you can survive just fine without a can ( in a non DPF car ). I figure a $175 Provent is a lot cheaper than a $4200 DPF, and I had always planned to keep the car well into DPF blockage territory at an approx 150k, so anything to extend that event is fine by me!

    Then you get into the carbon deposit theory on the valves....... the price of a catch can seems minor in comparison.

    So has anyone got a decent and effective EGR delete kit out yet for the GT? From what I've read its not so simple.

    Using good fuel additive could help. Since you have the DPF try Wynns Diesel Power 3, Diesel Clean 3. Wynn's Belgium bvba

    The Diesel Power 3 looks very promising on the paper, I will pick up the box next week and give it a go.

    Specs look good on the above and DPF safe.

    I wouldn't do it. Volkswagen don't recommend fuel additives, neither do the fuel companys.

    VW want to sell $4200 DPF's mate.

    If you delete the EGR the ECU is going to throw an error due to O2 levels being too high, and the EGT's and emissions will skyrocket. Melted turbo is the main problem, and I'm only deleting mine in conjunction with lots of breathing mods, intercooler mods and mainly water meth injection. It's so far from simple I am still looking for the solution tune wise.

    Just two weeks ago I cleaned ours (1.9 TDI) Only cleaned the throttle body (is that what its called?) most diesels don't have one, and the EGR . Was going to post some photos, they look very similar to Poyta's anyway -pretty bad, blockage must have reduced diameter of inlet by 30%, car has done 62000ks . Didnt take off the manifold as only had a couple of hours to do it. Easy to clean with caustic cleaner toothbrush and water pressure. Think car has improved mileage, steady trip to the hills and back of 40ks showed 3.7 However seems to have gone back to normal now.
    Greg said "If you delete the EGR ......and the EGT's and emissions will skyrocket." On ours the EGR port was partially blocked yet it still ran the same. The port is fairly small compared to the inlet. I'm wondering just what real detriment will be caused to a 1.9 which is not driven to the max except for a few seconds once a week or less, if the EGR flow was reduced.

    It's your turbo mate, but I'm measuring dangerous EGT's stock in my GT, and EGR is all about lowering combustion temps to lower NOX emissions. I know in the 1.9 you can drop the EGR with Vag Com, do a search on TDI club for details. Not so lucky with the 2.0, and I am hoping Parso Rex can code mine out for me. There are EGR delete tunes available in the UK. Remember you need to factor in extra cooling, and that's both for the turbo's health AND those nasty NOX emissions. In the least you'd be mad to do so without a decent EGT gauge.
